What started today as a replacement carpet job has come to a stop because I have found a split in the floorpan on the drivers side, about 2-3 inches long. It is behind the seat and appears to be approximately where the front of the rear suspension arm is mounted. It`s particularly annoying as I was sure the car was solid.

It does not appear too bad, as I say it is a split that is surrounded by some surface rust. The passenger side is OK but there is surface rust in the same place so I will tackle this at the same time.

Any tips or anything I should look out for, particularly considering where it is? Any advice greatly appreciated.

A common area for rust to appear. Unfortunately it is also a critical spot as the frame rail and suspension pickup are there. Mine had a little there probably like what you describe. One of the rust covertering primers and some seam sealer may halt it. On this second rebuild I did this.

Perhaps a little overkill but with the bigger V8, I wanted to be sure the suspension pickup will stay put.

Whenever I get the chance I weld in a piece of sheet meteal to replace the large steel grommet. Done that on two cars now (both more then 10 years ago) and no problems in that area since ...

Thanks for the replies. Rust converter and decent plates it is then, although I will cut out around the area by the split to be safe.

I found that mine had gone on both sides in a similar way when I got it. I used a knotted wire brush in the angle grinder to rip out all the rust (they are a bit vicious but remove the rubbish and get back to steel very quickly) leaving a slot about 4" long x 1/4" wide.

A strip of steel was then cut (about 1" x 5" IRRC), shaped slightly and tapped into the crevice where the bulkhead meets the floorpan so that it lapped over the slot. I then welded all round the inside and did the same underneath all around the slot as I felt that a double welded lap would be stronger than a but weld (I am no welding expert).

A thick layer of galvafroid and seam sealer, plus underseal underneath has hopefully cured it for good.
